Client: AutoStyle Materials, Italy The company specializes in R&D and production of high-end passenger car interior components, including roof liners, sound insulation cotton and flexible foamed composite materials. Its products are supplied to complete vehicle brands such as Fiat, Ferrari and Lamborghini. It complies with high-standard requirements including EU CE certification, UN R118 automotive interior flame retardant standard, low VOC, low odor, aging resistance and environmental non-toxicity. It is a typical quality-oriented mid-to-high-end client that does not base purchasing decisions solely on low prices.
To upgrade its new generation of eco-friendly interior materials, the client specified the purchase of composite halogen-free intumescent flame retardant LFR-8004 and put forward exclusive customized indicators. After preliminary communication with multiple domestic manufacturers, only standard off-the-shelf products were available, with no capacity for formula and physical property customization, stalling the project. The client ultimately entrusted HiSiaddi with full responsibility for the whole process including technical coordination, formula iteration, lab trial sampling, pilot mass production and delivery.
LFR-8004 is an intumescent flame retardant specially formulated for polyolefin and polyurethane foams. Combining the service conditions of automotive interiors, the client set four customized indicators, which also constitute major technical hurdles for standard generic products:
1. Low Odor & Low VOC: Odor grade of finished interior parts ≤3, total VOC emissions <20μg/g. Generic versions suffer from strong odor and high volatile content, failing to meet in-vehicle environmental standards.
2. Enhanced Weathering & Aging Resistance: After 1,000 hours of accelerated artificial aging under alternating sunlight and high-low temperature cycles, the attenuation rate of flame retardancy and mechanical properties shall be less than 5%. Conventional products experience significant loss of flame retardant performance after aging.
3. Customized Powder Flowability & Compatibility: Adaptable to fully automatic foaming and mixing production lines; powder shall be loose and free of caking, with excellent compatibility with polyolefin substrates and foaming agents, stable foaming ratio and flawless finished surfaces.
4. Rigid Flame Retardancy Requirement: Finished products must strictly pass EU UN R118 Class B flame retardant standard, with no molten dripping and no toxic flue gas during combustion.
Domestic standard LFR-8004 adopts fixed formulas designed only for ordinary rubber and plastic products, failing to meet high-end automotive interior standards in odor, aging resistance and system compatibility. Most manufacturers are unwilling to adjust production processes for small-batch customization.
HiSiaddi set up a special task force consisting of flame retardant formula engineers, supply chain specialists and quality control personnel, and collaborated with domestic manufacturers specializing in composite flame retardant R&D. We followed the workflow of demand decomposition → formula optimization → multi-round sampling → performance verification → mass production launch → compliance supporting to overcome customization challenges.
We organized an online special meeting between the client’s R&D team and factory technicians, signed bilingual technical agreements, and clarified indicator thresholds, test methods and application conditions item by item. Lab tests identified the root causes of defects in generic products: residual low-grade synergists in the formula, lack of weathering modification on powder, and uneven particle morphology leading to poor compatibility. Targeted optimization plans were formulated accordingly.
Eliminate highly volatile, odorous auxiliary components from the formula and replace them with eco-friendly phosphorus-nitrogen composite systems; optimize raw material purification processes to remove small-molecule volatiles and residual solvents, cutting odor and VOC emissions at the source.
Add special high-temperature UV-resistant additives to the original LFR-8004 base formula and adjust component ratios to boost the powder’s anti-oxidation and anti-UV capacity, slowing performance degradation during long-term service.
Adjust synthesis and post-treatment processes to refine particle morphology and particle size distribution; adopt eco-friendly surface coating technology to strengthen bonding between flame retardant powder and polyolefin/foam systems, ensuring uniform mixing and stable foaming ratio.
· First batch sampling: Odor and VOC levels improved, but aging resistance failed to meet standards. The team fine-tuned the dosage of anti-aging additives and optimized mixing temperature.
· Second batch samples: All indicators nearly reached requirements; component ratios and surface modification parameters were further calibrated precisely.
· Third batch finished samples: Third-party testing results showed odor grade 2.5, total VOC emissions 16μg/g, and only 3.2% performance attenuation after 1,000-hour accelerated aging. The client conducted on-machine mixing and foaming molding trials, yielding uniform, flawless finished products with stable flame retardancy passing UN R118 Class B. The client formally approved the samples and locked the mass production process.
We coordinated the factory to launch a dedicated production line for customized products with partitioned manufacturing to avoid cross-contamination with generic materials. Production was carried out strictly in accordance with finalized formulas and process parameters. The first customized order totaled 2 tons, with full-time on-site inspection throughout production and real-time sampling at key processes.
Every batch underwent full pre-delivery testing, with English COA, odor test report, VOC test report, aging resistance test report and flame retardancy certificate issued. Each product batch was assigned a unique traceability code for full lifecycle tracking.
In line with EU transportation and warehousing standards, moisture-proof laminated woven bags with sealed inner liners were used to prevent moisture absorption and caking.
