Client: MedNutra Srl, ItalyAn Italian high-end enterprise specializing in maternal, infant and special dietary nutrition, its product portfolio covers complementary nutrition powders for infants, compound nutritional supplements for pregnant and lactating women, and premium sports nutrition granules. The company supplies high-end local supermarkets, private obstetric and gynecological hospitals across Italy, and numerous nutrition brands throughout the EU. It strictly complies with the European Pharmacopoeia (EP) standards, EU infant food regulations, cGMP, REACH and IFS food certifications, imposing top-tier industry requirements on raw material purity, algal strain origin, microencapsulation technology, oxidation stability, flavor and particle size. This client represents a mid-to-high-end buyer with stringent dual standards for quality and safety.
The client developed a new-generation customized microencapsulated DHA algal oil powder exclusively for infant nutritional formulas, with the following exclusive technical specifications:
· Active ingredient content: Nominal DHA content 20%±0.5%, inter-batch deviation ≤0.3%;
· Raw material source: Only fermented Schizochytrium sp. algal oil, fish oil prohibited to eliminate marine contaminant risks;
· Particle size requirement: D90 = 40–60 μm with uniform powder texture, compatible with dry mixing and reconstitution processes;
· Antioxidation performance: Peroxide value ≤3 meq/kg after 90 days of accelerated stability testing (40℃, 70% relative humidity), no rancid odor;
· Sensory requirements: Completely free of fishy and bitter aftertastes, rapidly soluble in cold water without floating oil or sediment;
· Additional requirements: Low ash content, heavy metal and mycotoxin levels far below EU limits, full-chain traceability documents available. Initial customized order: 300 kg, followed by stable recurring monthly orders of 800–1,200 kg.
The client previously liaised with 4 domestic manufacturers, none of which could meet all customized criteria simultaneously: some failed to tightly control inter-batch content fluctuations, others lacked advanced microencapsulation technology leading to easy oxidation and off-flavors, while others could not support flexible small-batch customization, halting the project. The client formally entrusted HiSiaddi with the project, requiring formula debugging, lab trials, pilot production and mass delivery within 35 days, with full compliance and traceability throughout the process.
1.
Difficulty in Precise Content ControlConventional DHA algal oil powder normally has a content fluctuation range of ±1.5%, yet the client demanded a tighter tolerance of ±0.5% with inter-batch differences capped at 0.3%. Algal oil features high viscosity, and the ratio of oil to carrier is susceptible to environmental influences; minor deviations in batching or spray drying parameters will result in substandard DHA content.
2.
3.
High Barriers to Antioxidation and Flavor ControlDHA is rich in polyunsaturated fatty acids and highly prone to oxidation, generating unpleasant odors. Standard microencapsulated products develop faint rancid odors after just one month of storage, failing the 90-day accelerated stability requirement. Meanwhile, traditional wall materials cannot fully mask oil odors, failing sensory standards for infant food.
4.
5.
Trade-off Between Particle Size and Dissolution PerformanceOversized particles lead to poor powder flowability and uneven mixing; overly fine particles easily absorb moisture and clump, causing floating oil after reconstitution. Precise calibration of spray drying pressure, inlet and outlet air temperatures is required to balance particle size, flowability and cold-water solubility.
6.
7.
Conflict Between Raw Material Traceability and Flexible ProductionThe client required full traceability covering algal strain cultivation, fermentation and extraction, alongside an initial small order of only 300 kg. Most large-scale domestic production lines are designed for mass manufacturing; independent process adjustments for small orders create scheduling difficulties and consistent quality fluctuations.
8.
9.
Stringent Compliance Standards for Infant-Grade FoodExtra supporting documentation was mandatory, including algal strain identification reports, mycotoxin tests, polycyclic aromatic hydrocarbon screening and pesticide residue analysis. Most manufacturers lacked complete document systems and could not pass EU infant food audits.
10.
HiSiaddi immediately shortlisted leading domestic manufacturers specializing in high-end food-grade microencapsulated products with formal infant complementary food raw material production qualifications and advanced algal oil deep-processing technology. A joint technical team was formed to tackle challenges stage by stage.
We specified the origin and processing standards of algal oil raw materials, exclusively adopting food-grade fermented Schizochytrium algal oil with no fish oil or blended raw materials allowed. Each batch is accompanied by algal strain traceability slips and algal oil test reports to strictly limit heavy metals, microplastics and marine toxins.
Pre-treatment was applied to raw algal oil with a food-grade composite antioxidant system (vitamin E + sodium ascorbate) pre-added to boost inherent oil stability and slow oxidation at the source.
Single maltodextrin wall material was replaced with a composite wall material of whey protein and modified starch. Double-layer microencapsulation fully encapsulates algal oil to isolate air and moisture, drastically reducing oxidation risks while completely sealing oil odors to achieve zero fishy or unpleasant tastes.
Over ten sets of lab trials were conducted to repeatedly optimize the ratio of algal oil, wall materials and antioxidants, establishing standardized feeding formulas paired with automated batching systems. DHA content was stably maintained at 20%±0.4%, satisfying the client’s precision requirements.
Inlet/outlet air temperatures and atomization pressure of spray drying were adjusted with a low-temperature process (outlet temperature below 80℃) to avoid thermal damage to DHA activity.
Equipment parameters were repeatedly calibrated to stabilize powder particle size at D90 = 48–55 μm, yielding loose, non-clumping powder for uniform dry blending. The powder fully dissolves in cold water within 30 seconds without floating oil, stratification or sediment.
We coordinated the factory to deploy a dedicated flexible customized production line with priority scheduling for this order, partitioning independent production zones to prevent cross-contamination and accommodate the 300 kg small-batch run.
Three inspection checkpoints were established: post-batching testing, mid-drying sampling and full finished-product inspection. Each batch generates core test reports covering DHA content, particle size, peroxide value and sensory evaluation to guarantee consistent inter-batch quality.
A full set of compliance materials was compiled simultaneously: EU IFS certification, cGMP certificates, REACH statements, special test reports for mycotoxins/pesticide residues/polycyclic aromatic hydrocarbons, full-chain traceability ledgers and English Certificates of Analysis (COA). All documents were formatted per official Italian standards and delivered alongside the goods.
HiSiaddi first delivered 5 kg trial samples for comprehensive laboratory testing by the client:
· DHA content: 20.2%, within the specified tolerance range;
· Particle size: D90 = 51 μm, meeting target specifications;
· 90-day accelerated stability test: Peroxide value recorded at 2.1 meq/kg, with no odor or deterioration;
· Reconstitution test: Rapid dissolution in cold water with no floating oil or sediment, fully compliant with sensory standards.
All indicators of pilot production outperformed the client’s requirements.
Mass production, aseptic packaging and shipment of the 300 kg customized product were completed on Day 32 of the project, three days ahead of schedule. Food-grade aluminum foil composite bags paired with moisture-proof outer cartons were used for light-proof hermetic packaging suitable for ocean transportation. Upon arrival in Italy, customs and client quality inspections passed in one go with zero compliance or quality issues.
After the initial batch was applied to mass production of infant nutrition powder, market feedback was outstanding. The client formally designated HiSiaddi as its exclusive China supplier for customized DHA algal oil powder:
· Fixed monthly orders of 800–1,200 kg under the customized formula and process developed in this project;
· Entrusted HiSiaddi to develop two derivative customized raw materials: high-concentration 30% DHA algal oil powder and water-soluble DHA drops;
· Expanded full procurement of premium nutritional raw materials including ARA powder and multi-vitamin powder via HiSiaddi based on this cooperation.
