(abbreviated as TP Corporation), Japan The enterprise specializes in high-performance modified PA and PBT engineering plastics, whose products are applied to new energy vehicles, precision electronic appliances and rail transit components in Japan, and it has long supplied leading brands including Toyota, Panasonic and Hitachi. The industry access standards are extremely stringent, with ultra-high requirements for flame retardant efficiency, thermal stability, low precipitation, low moisture absorption and particle size distribution. It prioritizes product quality rather than low prices and is not a low-end price-oriented client.
Due to tight domestic PPY production capacity in Japan, an 8-week long delivery cycle and continuously rising procurement costs, TP Corporation decided to source products from China and put forward customized formulas and physical property requirements. After contacting multiple domestic manufacturers one after another, none could meet the customized indicators, leading to project stagnation. Finally, the company fully entrusted HiSiaddi to handle the whole process including customized development, sample trial production and mass production.
The client adopts Piperazine Pyrophosphate (PPY) as the core component of halogen-free intumescent flame retardant and specified five customized requirements, which are also technical bottlenecks hard to break through for conventional mass-produced domestic products:
1. Customized Particle Size: Median particle size D50 controlled at 3~5μm with narrow particle size distribution, free of large particles to avoid mold clogging and surface pits on finished products during injection molding. Conventional products generally have a D50 of 8~12μm with wide particle size distribution.
2. Ultra-Low Moisture Absorption: Normal-temperature water absorption ≤0.2%, adapting to Japan’s high-humidity environment and preventing plastic pellet agglomeration and fluctuation of injection molding performance. Ordinary PPY generally has water absorption higher than 0.5%.
3. High Heat Resistance: Thermal decomposition temperature ≥280℃, matching the high-temperature injection molding process of PA engineering plastics at 260~270℃, ensuring no decomposition or smoke generation during processing.
4. Low Free Piperazine Residue: Free piperazine content ≤0.1% to avoid long-term precipitation and corrosion of precision electronic contacts, while meeting dual environmental standards of Japan JIS and EU REACH.
5. Customized Powder Morphology: Loose quasi-spherical powder with low dust and excellent fluidity, compatible with automatic batching production lines; acicular crystalline products with hard agglomerates are unacceptable.

· Conventional synthetic processes generate acicular crystals, resulting in oversized particles, uneven distribution and poor fluidity, which requires adjustment of the crystallization system and crystal precipitation rate.
· High powder porosity is the primary cause of severe moisture absorption, which calls for optimization of post-processing drying and surface modification procedures.
· Incomplete reactions lead to excessive free piperazine residues, demanding precise control of raw material ratios, reaction temperature and holding duration.
Together with manufacturers, we carried out targeted process adjustments on existing production lines without altering main equipment to guarantee stable mass production:
1. Particle Size & Crystal Form Regulation: Adjust the pH value of the synthetic system and adopt gradient cooling crystallization to slow crystal growth and convert acicular crystals into quasi-spherical particles. Equip air classification equipment for precise screening to stably control D50 within 3~5μm and remove large particle impurities.
2. Low Moisture Absorption Modification: Add a composite hydrophobic surface coating procedure at the finished product stage, adopting eco-friendly surface treatment agents to seal micropores on powder surfaces. Upgrade vacuum low-temperature drying systems and extend drying time to reduce overall water absorption to below 0.2%.
3. Reduce Free Piperazine: Precisely adjust the molar feeding ratio of pyrophosphoric acid and anhydrous piperazine, extend closed-loop reaction holding time and add water washing & purification procedures to thoroughly remove unreacted monomers, controlling free piperazine content below 0.08%.
4. Improve Thermal Stability: Remove low-boiling-point impurities during purification and optimize the finished product thermal stabilization system, lifting the thermal decomposition temperature of finished products above 285℃ to satisfy high-temperature injection molding working conditions.
· First batch of lab samples: Crystal form and heat resistance met standards, yet particle size was coarse and water absorption exceeded limits. We immediately fine-tuned classification parameters and drying temperature to complete the first round of rectification.
· Second batch of samples: All indicators fully complied with the client’s customized standards. HiSiaddi simultaneously provided English COA, particle size distribution diagrams, thermogravimetric analysis (TGA) reports and third-party test certificates.
· Internal testing by the client: Blend customized PPY with existing flame retardant composite systems and PA substrates, complete injection molding trial production, anti-precipitation testing and long-term moisture resistance testing, confirming that finished product appearance, mechanical properties and flame retardant grade (UL94 V-0) all reached standards, thus locking the mass production process officially.
HiSiaddi coordinated manufacturers to open exclusive production lines for customized products with partitioned production to avoid cross-contamination with general-grade PPY. Each batch was sampled separately and fully tested for all indicators. For the client’s first order of 3 tons, mass production was strictly carried out in accordance with the locked process, with technical staff stationed on-site for patrol inspections throughout production to real-time monitor key indicators including particle size, moisture and residual monomers. Customized exclusive packaging: Food-grade woven bags lined with moisture-proof aluminum film, wrapped with external waterproof stretch film. English product information, batch numbers, customized parameters and traceability codes were printed on bags to adapt to sea transportation and Japanese warehousing environments and eliminate moisture absorption or damage during transit.
In line with Japanese market requirements, we supplemented a full set of compliance materials: Japan JIS standard test reports, REACH-SVHC screening reports, English MSDS and factory traceability documents. Meanwhile, we provided the client with formula application suggestions, feeding ratio references, storage moisture-proof specifications and Chinese-English operation guidelines.
