Client: OptiBond GmbH, Germany A century-old German high-end adhesive and composite material enterprise specializing in high-performance automotive sealing adhesives, new energy battery structural adhesives, and aerospace interior composite adhesives. Its key clients include premium brands such as BMW, Audi, Airbus and Opel. The company adheres to stringent full-standard requirements under EU REACH, RoHS, ELV, low VOC, high heat resistance and low free phenol regulations, positioning it as a mid-to-high-end client with high technical barriers, zero tolerance for quality defects, extreme customization requirements and price insensitivity.
The client developed a new generation of sealing adhesive for new energy vehicle battery modules and required customized p-tert-butylphenol formaldehyde resin (alkylphenol formaldehyde resin) as the core raw material with the following specifications:
· Softening point: 125±2°C with precise temperature control and fluctuation ≤1°C
· Free p-tert-butylphenol: ≤30ppm (EU environmental limit; standard commercial products generally ≥500ppm)
· Heat resistance: No decomposition or yellowing after 2 hours at 200°C
· Molecular weight distribution: Narrow distribution (PDI ≤1.2), 100% compatible with polyurethane/epoxy matrix with no precipitation
· Compliance: REACH registration, RoHS, ELV and low-odor automotive interior certifications
The client previously contacted 3 domestic manufacturers, all of which declined the customized order due to insufficient technical capabilities, inability to precisely control parameters, excessive free phenol, poor compatibility, and lack of experience serving high-end customized applications. The manufacturers could only offer standard general-purpose resins that failed to meet the strict requirements for new energy vehicle battery sealing. Faced with a dead end in customization, the client urgently entrusted HiSiaddi to provide end-to-end services including technical coordination, formulation customization, process optimization, mass production launch and compliant delivery.
1.
Difficulty in Precise Parameter Control: Narrow softening point range + narrow molecular weight distribution Standard p-tert-butylphenol formaldehyde resin (Model 204) features a softening point of 80–110°C with large fluctuations (±5°C). The client demanded 125±2°C with fluctuation ≤1°C and a narrow molecular weight distribution of PDI ≤1.2 simultaneously. This requires precise regulation of phenol-formaldehyde molar ratio, catalyst dosage, reaction temperature/duration and vacuum distillation rate—capabilities absent from most domestic manufacturers.
2.
3.
Challenge of Deep Removal of Free Phenol: ≤30ppm far exceeds industry standards While standard products contain ≥500ppm free p-tert-butylphenol, the client required ≤30ppm, the strict EU environmental threshold for new energy vehicles. Achieving this requires a combined process of three-stage high-vacuum rectification, deep activated carbon adsorption and molecular distillation, which demands specialized production lines with high renovation costs and formidable technical barriers.
4.
5.
Balancing Compatibility and Heat Resistance: High thermal stability, no precipitation and full compatibility The client’s sealing adhesive adopts a polyurethane-epoxy hybrid matrix. The resin must withstand 200°C without decomposition, fully integrate with the matrix, avoid blooming/precipitation, and not compromise adhesive bonding strength. Conventional resins tend to yellow under high temperatures and exhibit poor compatibility with polar matrices, leading to precipitation and sealing failure.
6.
7.
Barriers to Mass Production of High-End Custom Products: Small-batch multi-batch production, consistent quality and compliant documentation The client placed an initial custom order of 5 tons (small batch), with recurring monthly orders of 3–8 tons across multiple batches. Every batch must maintain fully consistent performance, complete compliance documentation, English COAs and REACH traceability reports. Most domestic manufacturers operate large-scale general-purpose production lines, which incur high costs for small-batch customization, suffer from severe quality fluctuations and lack robust compliance management systems.
8.
HiSiaddi screened 2 domestic leading enterprises with electronic/automotive-grade phenolic resin customization capacity, eliminating manufacturers focused solely on general-purpose products, and finalized cooperation with Huaqi Chemical, a domestic leader in rubber phenolic resins supplying Michelin and Goodyear. A three-party joint project team was established, consisting of HiSiaddi foreign trade specialists, factory R&D engineers and the client’s technical staff, with a clear 28-day timeline covering formulation development, lab trials, pilot production, mass production and delivery.
1. Accurate Regulation of Phenol-Formaldehyde Molar Ratio
· Conventional formula: F/P=1.2–1.5 (low softening point, high free phenol content)
· Customized formula: F/P=1.05±0.02 (precision polycondensation to raise softening point and reduce free phenol)
1. Optimized Composite Catalyst System
· Conventional process: Single alkaline catalyst (uneven reaction, broad molecular weight distribution)
· Customized process: Composite organic base + Lewis acid catalysis (uniform reaction, narrow molecular weight distribution PDI ≤1.18, stable softening point at 125±1°C)
1. Three-Stage Deep Purification Process
· Stage 1: High-vacuum atmospheric distillation to strip unreacted monomers, reducing free phenol to ≤200ppm
· Stage 2: Activated carbon fiber adsorption for deep removal of trace phenolic impurities, lowering free phenol to ≤50ppm
· Stage 3: Molecular distillation for precise separation of low-molecular oligomers, stabilizing free phenol at ≤22ppm, outperforming the client’s specification
1. Thermal Stability & Compatibility Modification
· Long-chain alkyl modification to enhance compatibility with polyurethane/epoxy matrices and eliminate precipitation
· Addition of food-grade trace antioxidants to prevent yellowing and decomposition after 2 hours at 200°C, meeting heat resistance requirements
· Lab trials (7 days): 500g synthetic test samples achieved softening point 124.8°C, free phenol 21ppm, PDI=1.17, stable performance after 200°C heat testing and 100% matrix compatibility—all indicators fully compliant.
· Pilot production (7 days): 500kg trial run with sampling every 2 hours; parameter fluctuation controlled below 0.5°C and free phenol maintained ≤25ppm for consistent quality.
· Mass production (14 days): 5-ton full-scale production with real-time online monitoring, delivering 100% batch consistency without quality deviations.
· REACH compliance: Supply of REACH registration numbers, resin pre-registration documents and SVHC 223-item test reports verifying free phenol ≤22ppm
· Environmental certifications: Full compliance with RoHS, ELV, VDA 270 low-odor automotive interior standards and VOC ≤10g/L limits
· English technical documents: English COAs, technical datasheets, synthesis process descriptions, safety operation guidelines and bilingual (English/French) MSDS to satisfy German client audits and EU customs clearance requirements
1. Product Performance Fully Compliant, Exceeding Client Expectations
· Softening point: 124.8°C (within 125±2°C range with fluctuation ≤0.5°C)
· Free p-tert-butylphenol: 21ppm (30% better than the ≤30ppm limit)
· Heat resistance: No decomposition or yellowing after 2 hours at 200°C
· Molecular weight distribution: PDI=1.17 (narrow distribution, meeting PDI ≤1.2 requirement)
· Compatibility: 100% miscible with polyurethane-epoxy matrix with zero blooming or precipitation
1.
Smooth Delivery of Initial 5-Ton Shipment with Full Pass of Client Laboratory Testing Upon arrival in Germany, the client’s laboratory completed full testing covering performance, heat resistance, compatibility and compliance with 100% passing results. Bench testing of the sealing adhesive delivered a 15% improvement in bonding strength, zero leakage under high-temperature sealing conditions and successful certification for BMW battery modules, resolving core technical pain points for new energy vehicle battery sealing.
2.
3.
